    a machined aluminium ring may work, i was just going to mount the 17mm board against the 20mm one.
    They make conductive PLA, and it only softens around 190C

      still probably not strong enough to have an 18650 rammed into it for years.

      i think the simple answer is to strip all the parts off the 20mm board and fit the 17mm one against it.
      i'll try it when i get a couple.

        And the beauty of 3D printing is you can just print another one if something goes awry ... or print 10 and throw em in a drawer...

        I'm not sure how strong the conductive PLA is, since it is doped with metallic particles, I would assume it's stronger than standard PLA ... ABS is stronger yet, but I don't print with ABS cause its a pain in the ass. :-)

          if something goes awry you risk the 18650 turning the light into a pipebomb - no thanks.

          conductivity would need to be pretty miraculous too - your pushing 1-3A through it and dont want any volt-drop.

            Yeah I couldn't imagine doped PLA at that amperage NOT producing a voltage drop... but I've not messed with it yet...

                  These two repairs where found with a ESR meter...> Temp at 50*F then at 90*F the ESR reading more than 10%

                  1 Over Head Crane Current Sensing Board ( VFD Failure Five Years Later )
                  2 Hem Saw Computer Stack Board

                  All of these had CAPs POOF
                  All of the mosfet that are taken out by bad caps

                                So I did use a CC power supply and set it for 4.2 volts at .5 amps, and it powered the LED just fine (and it damn bright which was wonderful) ... When I connect the LED using the AMC7135 and a 18650 battery, it draws about 360ma ... I'm not sure how quickly it will drain the battery at that amperage, but I'm thinking it would be pretty fast, so adding another 7135 would definitely make the light brighter, but it would also drain the battery faster ... now I'm not necessarily opposed to this because the battery is easily recharged and I certainly have enough of them laying around ...

                                What would you do?

                                  I just re-assembled the flashlight with the new LED and just one 7135 and with a newly charged 18650, its EXTREMELY bright ... much brighter than it was before. The only weird thing about it is when I turn it on, it starts out extremely dim then SLOWLY gets brighter ... is there something connected to the push button that is causing this?

                                      interesting, if it is your switch then it could be getting warm.
                                      i find with the really cheap chinese lights with a clicky tailswitch you sometimes have to give them a blast of contact-cleaner.
                                      or poor battery contacts?
